I want to make an insulated door.  The shape is a half circle where the bottom is just shy of 20" long and the height is just shy of 12.5" tall.  I already have the pattern made with plywood, so would just need to trace over some sheet metal to cut.  I'm thinking of two pieces of metal with the insulation between, then wrapped with another length of 3" metal and welded onto the two pieces.  screw or weld on the handles.  I'll go take a picture of the plywood pattern

Sounds strait forward.  The only issue you might encounter is the material type you choose for the insulation.  When you go to weld on the second face cover, you may burn the insulation.  One option is to rivet or bolt the final face in place.

I plan on using leftover pieces of 1" thick Ceramic fiber blanket cut to shape.  I don't know if it'll catch fire.  I'll try it on a piece later.  It's used for insulating kilns and ovens so it's rated for heat up to 2,300F but not sure about open flame.

Consider a plate of steel for the inside face & a decorative wood on the outside; such as oak.  The flames shouldn;t be in contact with the door if the unit is built correctly.  The oak will look better as it ages with the smoke and give you better insulation than the "insulation".
