I contacted Garmin, and they asked for a picture. When I emailed them the picture above, they sent me a replacement. I've had no problem with the new one.

It would have to be a large-sized printer. I think it would be hard to DIY, since any generic plastic is going to be too flexible. Aluminum might work, but that's not going to be cheap. Fiberglass would work, but I wouldn't recommend it. In fact, I've got a 1st generation daggerboard that's fiberglass, and it's got nasty little fibers peeling off the bottom edge...

You might even check to see if they have a used one that they'd be willing to sell cheaper. I ordered a rudder part from them that they didn't have in stock, and when they couldn't get if from Hobie, they offered me a used one for half price. It was in great shape--had to look close to even tell it was used...
